Why stainless steel requires a specialist machining approach

Stainless steel is fundamentally more difficult to machine than mild steel or even alloy steel. Three properties combine to create problems for the unprepared machine shop: work hardening, low thermal conductivity, and a tendency to form built-up edge (BUE) on cutting tools.

Work hardening means that austenitic grades such as SS304 and SS316 harden rapidly under the cutting tool if the feed is allowed to drop or the tool dwells without cutting. The surface layer becomes significantly harder than the bulk material, shortening tool life and causing dimensional scatter. Low thermal conductivity means that heat generated in the cut cannot dissipate through the workpiece — it concentrates at the cutting edge, accelerating tool wear and increasing the risk of surface discolouration. Built-up edge is the tendency of stainless to weld onto the tool face under pressure and heat, effectively changing tool geometry mid-cut and leaving a poor surface finish.

Overcoming these issues requires sharp, positive-rake cutting tools, carefully controlled feeds and speeds (higher feed than you would use on mild steel, to ensure the tool cuts below the work-hardened layer), copious coolant directed at the cutting zone, and the right tool material — typically uncoated or TiAlN-coated carbide for most stainless grades. The specific approach changes between grades. SS316 and SS316L are more gummy than SS304 and require even sharper tooling and better coolant coverage. SS410 and SS420 (martensitic grades) can be machined in the annealed condition but harden after heat treatment. Duplex 2205 combines high strength with the toughness of austenitic grades, demanding reduced cutting speeds and robust fixturing.
